Executive Summary

A mid-sized dairy plant in Kerala had relied on the same mechanical chart recorder to monitor pasteurisation temperature for fifteen years. When that system failed, the plant faced a choice between a costly full control-system retrofit and a more targeted solution.

The Challenge

For fifteen years, a pasteuriser at the plant operated without a PLC, an HMI or any digital interface. Its only record of temperature and hold time came from a mechanical chart recorder: a stylus tracing readings onto a spinning paper disc, shift after shift. Operators reviewed the paper trace, signed off, and filed it away, often for months at a time.

When the recorder's stylus mechanism seized and its paper drive stopped turning, the plant lost the only record of its most food-safety-critical process: pasteurisation temperature and hold time.

Around this time, the plant appointed a new manager with a clear set of modern monitoring requirements. He needed:

To meet these requirements, the plant approached several automation vendors. One proposal, a full retrofit incorporating a new PLC and HMI panel, was quoted at ₹2,00,000. While technically workable, it required new wiring and a revised control philosophy for a machine that had run reliably for fifteen years, at a cost disproportionate to what was fundamentally a data-visibility requirement rather than a control-system fault.

No new PLC was required. No control logic was rewritten. The pasteuriser, mechanically sound with years of service life remaining, was left undisturbed. Sensors, an edge logger and a dashboard were layered on top of the existing setup, and the system was commissioned without stopping production for more than a few hours.

Many plants continue to operate legacy equipment installed before PLCs became standard: mechanically reliable, but invisible to modern monitoring and reporting practices. The common assumption is that such equipment requires a full automation overhaul.

Goose HeatWatch demonstrates an alternative. Where the underlying equipment remains mechanically sound, the requirement is not replacement, but visibility, and that visibility can be delivered quickly, affordably and without disrupting production.
